I am not a Fluval fan, but I have used many successfully in my service business (from the original 01 to the 04 and now we have 05s).
I have had this happen on multiple occasions. Sometimes the bottom canister is just to expanded as Hagen used a strange canister design for the 04 series (not that the others did not have flaws too). Usually replacement of the O ring and/or wrapping teflon tape on the inside of the groove where the O ring seats (remove the O ring first). Then lubricate the O ring with silicone lubricant (better than Vasoline), replace the O ring and 80 % of the time this worked.
Neither I or my service personelle went out on a job without teflon tape and silicone lubricant (amonst many other essential basics such as methylene blue and other meds, test kits, wonder shells, vacuums, electrical repair equipment and so on)
